    4. Innovative manufacturing methods

Material Testing and Finishes

I had the opportunity to design and test multiple different types of solutions to improve functionality and create unique functional aesthetics

Stamped Aluminum Bridges: The design was determined to be similar in effectiveness to the final solution, but with too high a cost to benefit ratio

Carbon Shell with Dyneema Bridges: Polycarbonate thermoplastic resin composite manufacturing gave me the opportunity to investigate this solution to increase ventilation and decrease weight

Oil Slick Surface Treatment: Decreased the surface friction significantly, which effected the interaction between the bridge anchors and the foam. Required increased mechanical interlocking to solve

Thermoplastic Material Testing: Multiple different grades and blends of PC and Nylon with varying surface finishes were tested for strength and toughness to benchmark impact resistance

Fluid Dynamic Analysis

I had the opportunity to investigate fluid flow for drag reduction and cooling purposes using CFD. While I later invalidated Soldiworks Flow for our drag testing requirements, this project was the offset for future simulated aerodynamic analysis

Safety and Performance Improvements

The goal for this project was to reset the bar for safety and innovation, which required new inventions and rigorous experimentation

Patent Pending Drycore Sweat Management:

Integrated rubber gasket into brow padding to redirect sweat away from users eyes. Required multiple shape designs and gasket manufacturing method trials to achieve the design intent and maintaining comfort-ability.

Virginia Tech #1 Safest Helmet: A complete rethinking of our “spherical” interface between the inner and outer shells, as well as detailed attention to the integration of key constructional components, led to Aries being tested as the highest rated helmet for concussion mitigation of any helmet worldwide
